The Details

Our customer needed a variety‑pack configuration designed for big‑box retail:

  • 2 protein bar flavors
  • 12 bars per folding carton (per flavor)
  • 2 folding cartons packed into a master carton
  • Total Output:
    • Master cartons palletized to create a club‑ready variety pack
    • 112 pallets produced and shipped

To keep fulfillment moving, our team designed and built a new glue line in just one day, adjusted labor dynamically to unload inbound trucks and extended working hours (including weekends) when product arrivals shifted. Just as importantly, we maintained direct, real-time communication with the customer, enabling fast decisions and eliminating delays.

Win-Win

There were lots of moving parts (and some timing uncertainty for some of the necessary elements) Despite the supply chain kinks, we completed the program successfully, with zero quality or compliance issues under GMP and SQF standards.

What stands out about this project isn’t just the outcome, but what it reflects about where the co-packaging is headed. Flexibility has become just as important as scale. While co-packing once relied on long, predictable production runs, today’s environment demands the ability to pivot quickly. Whether that means implementing manual processes, shifting schedules, or rethinking execution in real time, agility is now a core expectation.

At the same time, labor strategy is playing a larger role than ever. With ongoing workforce challenges across manufacturing and logistics, success increasingly depends on proactive staffing and strong leadership engagement to ensure excellent execution.

Communication has new level of urgency. Staying closely aligned with customers as conditions change has become essential to making the timely decisions. Co-packers no longer are operating at arm’s length—they are deeply integrated into their customers’ supply chains.

Looking Ahead

Retail complexity continues to grow, particularly with the rise of club stores and big-box formats. Variety packs, multi-layer packaging and strict compliance requirements now are the standard even as consumer preferences shift, requiring precision especially when timelines are compressed.

Reliability drives long-term growth. Completing this program didn’t just meet an immediate need—it strengthened trust, reinforced partnership and led to continued business with our customer. In an environment defined by uncertainty, the expectations for co-packing partners have shifted. Speed, flexibility and accountability are no longer differentiators—they are the baseline.
